Most likely the drive is dying and during the reports, there are issues with writes so the DB is rebuilt. I would replace the unit ASAP. Also, the u25w is quite old, I believe 4G memory is the most the unit will use. Almost all the test units have died in my lab.

Edit: actually, the specs of the z4 Plus seem to be superior to the W4. Is this accurate?

No idea as I don't have one. But it can't be that hard. Remove the cover screws and go from there.

Same as moving to a new box. Download the config from the old box Config -> System -> Backup

Install the same version of NGFW on the new box (or box with the new drive in your case). Once up and running, restore the backup Config -> System -> Restore.

No it won't boot with nothing, the Untangle NGFW installation media is used to create a bootable installation USB device that does that. The process is near identical to how one installs Windows on any given bit of hardware. You do all that to the new disk in a new platform, then Untangle boots, then you configure it well enough to get your laptop / desktop into it, then you restore your backup, then you hit up Untangle.com and make sure your new install is linked to your account and move your sub to it.

This process is detailed, but not difficult.
